LECA LWA IMPROVED MOTORSPORT TRACK SAFETY AT LOTUS CARS TEST FACILITY
Leca Lightweight Aggregate (LWA) Specified for FIA-Approved Gravel Trap Installation
Leca Lightweight Aggregate (LWA) was selected to enhance vehicle safety at the renowned Lotus Cars test track in Hethel, Norfolk, replacing conventional heavy aggregate within two run-off gravel traps. The installation formed part of a wider safety upgrade to meet enhanced requirements from the Health & Safety Executive (HSE) and the company's insurers.
Approximately 600m³ of Leca Lightweight Aggregate (10–20mm) was installed by specialist contractor Mackinnon Construction Ltd, delivering a high-performance, FIA-approved solution capable of safely decelerating vehicles while reducing the risk of rollover and vehicle damage.
FACTS
Material: LECA LWA (10-20mm)
Interesting Fact: Thanks to its unique lightweight cellular structure, Leca LWA absorbs kinetic energy as vehicles enter the trap, rapidly reducing speed while limiting vehicle instability.
Delivery Method: Walking Floor
Main Contractor: Mackinnon Construction Ltd
The Engineering Challenge
Traditional 40mm gravel traps had become increasingly ineffective at safely stopping high-performance vehicles leaving the circuit. Their higher density reduced energy absorption, increasing stopping distances while also raising the potential for vehicle damage and overturning.
With the growing popularity of performance driving experiences and motorsport training, Lotus required a proven solution that would:
- Improve vehicle deceleration
- Reduce impact forces on vehicles
- Minimise rollover risk
- Meet recognised motorsport safety standards
- Provide a durable, cost-effective long-term solution
The Leca® LWA Solution
Following extensive independent testing in Scandinavia, Leca Lightweight Aggregate was selected as a superior alternative to traditional gravel and expensive river-washed rounded aggregate.
The installation process included:
- Removal and reuse of the existing heavy aggregate
- Installation of new drainage within the gravel traps
- Placement of approximately 600m³ of 10–20mm Leca® LWA
- Commissioning of two upgraded FIA-approved run-off areas
Thanks to its unique lightweight cellular structure, Leca LWA absorbs kinetic energy as vehicles enter the trap, rapidly reducing speed while limiting vehicle instability.
Proven Performance
Independent testing demonstrated the exceptional performance of Leca LWA in motorsport safety applications.
A 300mm deep gravel trap constructed using Leca LWA successfully brought a standard passenger vehicle travelling at 56mph (90km/h) to a controlled stop in just 23 metres.
Unlike conventional gravel, Leca LWA dissipates vehicle energy more efficiently, helping reduce the likelihood of:
- Vehicle rollover
- Excessive bodywork damage
- Secondary impacts
- Driver injury
Its performance has led to increasing adoption across motorsport circuits, vehicle proving grounds and private testing facilities throughout Europe.
Installation Benefits
Beyond its outstanding safety performance, Leca LWA offered several construction and operational advantages.
Reduced Maintenance
The lightweight aggregate displays minimal settlement, making rut repairs quick and straightforward while reducing ongoing maintenance requirements.
Excellent Drainage
Its highly porous structure provides rapid drainage, ensuring gravel traps remain effective in wet weather and reducing standing water.
Year-Round Performance
The material's thermal insulation properties help prevent freezing during winter, maintaining consistent stopping performance throughout the year.
Sustainable Construction
Leca LWA is manufactured from naturally occurring clay expanded at high temperatures to form a durable ceramic outer shell surrounding a lightweight cellular core. Its significantly lower density also reduces transport loads and associated carbon emissions compared with conventional aggregates.
Project Outcome
The installation successfully upgraded the Lotus test facility to meet enhanced safety requirements while delivering improved vehicle stopping performance and lower whole-life costs.
According to Alistair MacKinnon, Managing Director of Mackinnon Construction Ltd:
"When a car enters a Leca LWA gravel trap, the material absorbs the vehicle's energy and brings it to a controlled stop without the risk of overturning or significant damage. It provides an economical, environmentally responsible alternative to traditional materials."
